How to Achieve Metallic Flake Uniformity with LVLP Spray Gun for Automotive Refinishing

Metallic basecoat is unforgiving. Inconsistent gun speed, overlap, atomization or spray angle can cause aluminum flakes to orient differently across a panel, resulting in mottling, striping, dark patches or uneven face and flop. With an LVLP system, the objective is to establish repeatable atomization and film build from the first coverage coat through the final orientation pass.

Set Up the Basecoat Before Adjusting the Gun

Mix the metallic basecoat according to the coating manufacturer's reduction ratio and temperature range. Strain the material before filling the cup. Do not compensate for excessive viscosity simply by increasing inlet pressure. Material that is too viscous can create coarse atomization, while excessive reduction can increase material movement and affect color consistency.

Before spraying the vehicle, perform a test pattern. The fan should be symmetrical with uniform material distribution. A heavy edge, split fan or coarse center indicates that the air cap, fluid nozzle, pressure or material flow requires correction.

Establish Stable Dynamic Air Pressure

Set inlet pressure with the trigger fully pulled. Static regulator pressure does not represent pressure during actual spraying. Begin within the gun manufacturer's recommended range and make small adjustments while evaluating atomization on a test panel. Excessive pressure increases bounce-back, overspray and dry edges; insufficient pressure creates larger droplets and can disturb metallic distribution.

A corrosion resistant LVLP spray gun is useful in professional refinishing environments where moisture and repeated cleaning can accelerate component wear. Proper air treatment remains essential: use a moisture separator, clean regulator and correctly sized hose. Compared with a conventional air spray gun, an LVLP setup can be sensitive to restrictions caused by undersized fittings, contaminated filters or narrow hoses.

Control Gun Distance, Angle and Overlap

Keep the gun perpendicular to the panel. Avoid rotating the wrist at panel edges because this increases distance and reduces local film build. A practical starting distance is approximately 150–200 mm, while the gun and coating manufacturer's specifications take priority.

For metallic basecoat, approximately 70–75% overlap is a useful starting point. Maintain constant travel speed and trigger control. Start gun movement before applying material across the repair zone and continue beyond the panel edge.

Build Coverage Before Metallic Orientation

Apply coverage coats until hiding is uniform and observe the specified flash time. Do not evaluate metallic orientation while the film remains excessively wet. Uneven solvent evaporation can temporarily create darker or lighter areas.

Once coverage is achieved, apply the final orientation or control coat according to the coating technical data sheet. Depending on the system, this commonly involves increasing gun distance slightly and applying a controlled uniform pass. Avoid randomly dusting isolated dark areas because spot correction can create halos visible after clear coat application.

Diagnose Metallic Mottling Systematically

When mottling occurs, verify mixing ratio and reducer selection, booth and panel temperature, flash-off time, dynamic inlet pressure, fan-pattern uniformity, gun distance, overlap, travel speed, and air-cap cleanliness. Change only one variable at a time and verify the result on a test panel.

Metallic uniformity comes from controlling the complete application system. Once viscosity, airflow, fan pattern, distance, overlap, travel speed and flash time are validated, document those parameters and reproduce them consistently across every panel.
