Gel-coat materials place a much heavier load on a spray gun than standard automotive basecoat or clearcoat. They are high-viscosity, high-build, and often sensitive to working time after catalyzation. If the gun has narrow passages, rough internal surfaces, or a poorly matched needle and nozzle, the material flow becomes unstable before it ever reaches the air cap. The result is poor film build, heavy texture, surging, and unnecessary sanding work.
The main issue is pressure drop. Thick material resists movement through sharp turns, small channels, and restrictive nozzle seats. A standard refinishing gun may atomize thin coating well, but it can starve or pulse when used with gel-coat. Fluid passage diameter matters. Larger and smoother passages allow gel material to move without excessive shear or turbulence. Poor needle geometry makes it difficult to feather edges or maintain film thickness around corners.
Nozzle size must match the gel-coat viscosity and application target. Many gel-coat operations require larger tips than normal automotive finishing, but the exact size depends on material temperature, catalyst ratio, pressure system, and desired film build. Oversized nozzles can flood the surface, while undersized nozzles create dry spray, rope-like texture, or trigger surging. Always test on a sample panel before committing to production.
Air support should be adjusted carefully. With an air spray gun, excessive pressure can break the material into uncontrolled overspray while still failing to flatten the texture. Too little pressure creates heavy droplets and poor edge coverage. I prefer to begin with the material supplier's recommended range, then adjust fan width and fluid flow while watching wet edge formation, not just the pattern on paper.
Cleaning discipline is critical because gel-coat can cure inside the gun. Flush immediately after spraying, remove the nozzle and needle, and clean the passage before resin hardens. Do not leave catalyzed material in the cup during breaks. Inspect the packing area, nozzle threads, and air cap face for gel residue. Any cured particle can later break loose and contaminate the next job.
