Pinholes in automotive coatings are small crater-like openings that usually appear when air, solvent, moisture, or contamination becomes trapped in the film and escapes during curing. They are not all caused by the same defect mechanism. In practice, pinholes can come from porous filler, trapped solvent in primer, silicone or grease contamination, heavy wet coats, poor flash times, or spraying over a substrate that has not been fully sealed.
The first mistake many painters make is treating pinholes only at the topcoat stage. In reality, the defect often starts earlier, especially during body filler and primer surfacer work. If polyester filler contains tiny voids and is not properly sealed, those voids can release trapped air during later coating stages. The same applies to primer that is sanded through unevenly or baked before solvents have flashed sufficiently.
My first control point is substrate preparation. Before applying primer or sealer, I inspect the repair for porosity, sanding scratches, and solvent-sensitive areas. Any suspect filler should be skimmed, blocked, and sealed properly. Then I confirm the panel is thoroughly degreased with the correct wipe-on, wipe-off method. Contamination from silicone dressings, polishing residues, or even dirty airline moisture can become the starting point for pinhole formation.
Application technique also matters. If a painter lays down excessively heavy coats to make it shine, the surface can skin over while solvent remains trapped underneath. As internal pressure releases, the film opens up. This is especially risky when using fast products in warm conditions or when booth airflow accelerates surface flash. A LVLP Spray Gun Precision-Machined, Balanced-Weight setup helps produce controlled, even film build, but even the best gun cannot compensate for overloaded coats and poor flash discipline.
Inspect filler and primer for porosity before color application.
Use correct degreasing procedure with clean cloth rotation.
Drain moisture traps and check air system cleanliness.
Apply sealer where substrate variation or porosity exists.
Observe flash times exactly between coats.
Avoid excessive film build in one pass.
Match reducer and activator speed to booth temperature.
Test on a spray-out card or masked edge before full panel application.
With an air spray gun, pattern quality and atomization consistency are important because poor atomization can create localized heavy spots and solvent entrapment. Make sure the fan is even, the fluid setting is not excessive, and the overlap is controlled. On clears, I aim for a wet, uniform coat, not a flooded coat. Gloss should come from proper flow-out, not from drowning the panel.
If pinholes already appear, sanding and re-clearing without identifying the root cause will often repeat the defect. You must determine whether the source is substrate porosity, solvent entrapment, contamination, or moisture. Once the cause is isolated, correct that stage before refinishing again.
A LVLP Spray Gun Precision-Machined, Balanced-Weight system is a strong tool for precision refinishing because it helps maintain predictable film placement, but pinhole prevention is ultimately a full-process discipline. In professional automotive paint work, you eliminate pinholes by controlling substrate quality, air cleanliness, film thickness, and flash timing from the first repair layer to the final topcoat.
