How to Solve Unstable Paint Output Caused by Aging Air Cap?

An aging air cap can make a good spray gun behave like a poorly adjusted tool. The painter may see pulsing output, a fan that leans to one side, coarse droplets at the edge, or a pattern that changes during the same panel. In automotive refinishing, these symptoms often lead technicians to change pressure, reducer, or hand speed first. But when the air cap is worn, dirty, or deformed, adjustment cannot fully correct the problem.

Start with a visual inspection under strong light. Remove the air cap and check the horn holes, center air holes, and retaining ring contact area. Dried clear coat, metallic base residue, and sanding dust can block small passages. Never use a drill bit, welding tip cleaner, or hard steel wire to open the holes. Those tools can enlarge or ovalize the air passages, permanently changing the fan shape. Use approved cleaning needles, soft brushes, and compatible solvent.

Next, compare the pattern before replacing parts. Install the cap, set pressure with the trigger fully open, and spray one short static burst on a card. A healthy cap should create a balanced oval with equal left and right edges. If one horn is weak, the fan will bend or load paint on one side.
